玻璃纤维铝合金层板(FMLs)的疲劳损伤特性及S-N曲线

摘要: 根据国内外标准和参考文献,针对玻璃纤维增强铝合金层板(FMLs)的特点设计出FMLs疲劳试验件,进行了不同载荷下的R=0.1等幅拉-拉疲劳试验。疲劳试验过程中FMLs最先在表面铝层内出现裂纹,随后表面铝层可见多条裂纹。随着循环载荷数的增加,裂纹不断扩展,并在界面出现分层现象,然后分层损伤快速扩展直至完全断裂破坏。测得了FMLs的疲劳裂纹起裂寿命和裂纹扩展寿命,给出了其疲劳寿命的规律性。得到了FMLs和同样厚度碳纤维复合材料CCF300的S-N曲线,并进行了对比。FMLs的疲劳寿命随载荷变化平缓,近似成对数趋势;在载荷大于400 MPa时FMLs的疲劳寿命与CCF300碳纤维复合材料层板相当;当疲劳载荷最大值低于300 MPa,FMLs的疲劳寿命比CCF300复材板要低。为飞机结构设计师们提供了材料基础性能和信息。

材料的疲劳性能是飞机结构设计选材考察的重点之一。为克服传统铝合金结构疲劳性能相对较差的问题,同时充分利用复合材料对疲劳载荷不敏感的特性,国外研究者提出了金属和复合材料的混杂材料。根据金属和复合材料的不同,研制出不同的纤维增强合金层合板类型,如第一代的Arall(aluminum with aramid fibers)是由铝合金层和芳纶纤维交替组成,CARALL(aluminum with carbon fibres)由铝合金和碳纤维组成,GLARE(aluminum with glass fibers)是由铝合金和玻璃纤维组成,还有最近发展由钛合金和碳纤维组成的TiGr(titanium with carbon fibers)和由镁合金和玻璃纤维组成的MgFML(magnesium with glass fibers)。这种混杂结构不仅保持了复合材料抗疲劳的优越性能,还兼有金属材料的抗冲击特性,受到了越来越多的关注。其中Glare层合板被成功应用于空客A380中机身上蒙皮和垂直方向舵的前缘和波音777的地板舱[1, 2, 3, 4, 5, 6]

众多研究表明,相同条件下玻璃纤维增强铝合金层板(FMLs)的疲劳寿命比纯铝合金板高数倍。在疲劳载荷作用下FMLs的裂纹萌生机制和扩展机制与铝合金板相比有较大差异,这主要是因为其内存在对疲劳载荷不敏感的纤维层。且纤维层在裂纹起始和裂纹扩展过程中所起的作用是不同的。对于铝合金板,疲劳裂纹萌生寿命占整个寿命的大部分,而对玻璃纤维增强铝合金层板来说则相反,疲劳裂纹萌生寿命只是其全寿命的一小部分,全寿命的绝大部分是其裂纹扩展寿命[6, 7, 8, 9, 10, 11, 12, 13, 14, 15, 16]

为适应我国飞机的发展,国内正开始这种玻璃纤维增强金属合金层板(FMLs)结构特性方面的研究[17, 18, 19, 20]。鉴于此,本文对国内生产的玻璃纤维增强铝合金层板进行疲劳特性进行研究,参考国内外文章和相关标准,设计试验件进行疲劳试验;针对FMLs的疲劳破坏损伤特点和疲劳寿命进行了研究。

1 试验研究 1.1 试验件设计

本文中所用FMLs是由2024-T3和玻璃纤维交替铺层,铺层顺序[Al/0°/90°/0°/Al/0°/90°/0°/Al],其中单层铝厚度0.254 mm,单层纤维厚度0.15 mm。传统金属材料的疲劳寿命测试试验件一般为两端较宽而中间较窄的“狗骨头”形状,但是对于FMLs来说,如果采用传统形状,中间纤维切断,铝层很薄,则试验件在夹持端易拉断。故试验件设计成直条状,如图 1所示,试验件总厚度1.662 mm。疲劳试验件长250 mm(其中两端各含75 mm长的夹持部分,夹持部分总厚度为5.662 mm),宽25.0 mm,如图 1所示。其中a=1.662 mm,b=5.662 mm。CCF300/5228A碳纤维复合材料层板,尺寸为250×25×1.75(mm)的铺层形式为:[45°/90°/-45°/0°/45°/90°/-45°]s

1.2 试验过程

参考ASTM D3039[21]、ASTM D3479[22]标准及相关资料,疲劳试验在Instron 8872试验机上进行。

试验采用等幅疲劳载荷加载,应力比R=0.1,频率为10 Hz,施加在玻璃纤维增强铝合金层板和碳纤维复合材料层板上的疲劳载荷最大值从500 MPa开始依次减小,直到某个载荷点时寿命超过106后不再减小载荷。试验件通过夹具安装在试验机加载头上进行加载。加载过程中,载荷作用线与试验件的刚心轴线重合。试验件夹持部分安装见图 2。为减少疲劳寿命的分散性,每个载荷点做5件。

2 试验结果 2.1 疲劳载荷下FMLs的分层现象

在拉-拉疲劳载荷作用下,玻璃纤维增强铝合金层板在外层铝表面发现肉眼可见的第1条裂纹,随着循环数的增加,表面铝层裂纹数量增加,如图 3所示。

随后,发现铝层表面在原有裂纹处出现突起现象。这是由于在拉伸疲劳载荷作用下铝层与纤维层的应变不一致,且在循环载荷由最大值卸载至平均值时不同层的回弹量不同所引起的分层导致的,如图 4所示。

分层形状与有初始缺口的试验件类似,起始于裂纹扩展的位置。随着损伤的累加,出现表面铝层脱落现象,发现仍然有纤维连接,试验件有继续承载的能力。在所有纤维都断裂后试验件最终断裂。试验过程中发现在表面铝层出现第1条裂纹到试验件的最终断裂,还有很长的寿命,说明纤维层对玻璃纤维增强铝合金层板的疲劳寿命起着至关重要的作用。

2.2 疲劳试验后试件的损伤

图 5列出了试验件的典型断裂情况。多数试验件由于各层纤维断裂而在试验段最终断裂。试验件断裂时破坏都很严重,铝层断裂脱掉,层板层间脱胶,纤维层完全断裂;少部分是在夹头处出现脱胶断裂,这样的试验件损伤主要在夹持端胶接的位置,而看不见层板内部的损伤。观察试验件断裂后的表面,均有多条裂纹以及多处分层,这与试验过程中的试验现象一致。

对于CCF300/5228A碳纤维复合材料层板的损伤如图 6所示。碳纤维层板断裂大多出现在试验段位置,也有夹头处脱胶引起断裂的情况。断口较齐,在断裂时表面有沿45°的分层现象。

把FMLs层板在不同载荷作用下首次出现裂纹的循环数和试验件最终断裂的循环数进行对比,如图 7所示。最大应力从500 MPa,400 MPa,300 MPa,200 MPa到180 MPa,首次出现裂纹即起裂的循环数分别为3 424、6 700、4000、185 536、181 750;而最终断裂的循环数分别为778、24 407、101 853、625 141、157 781; 其裂纹扩展循环数分别为3 654、17 707、61 853、439 605、87631。裂纹扩展循环数分别为裂纹起裂循环数的1.07、2.64、1.55、2.37、4.82倍。玻璃纤维增强铝合金层板的断裂循环数远远高于首次出现裂纹的循环数,这说明了纤维在玻璃纤维增强铝合金层板的疲劳性能中起主导作用,故其疲劳性能也比金属合金板要好。

2.3 FMLs和CCF300层板的S-N线

图 8所示为玻璃纤维增强铝合金层板与CCF300/5228A层板疲劳试验所得的S-N曲线图。如图 8所示。

当疲劳载荷最大值大于400 MPa时,玻璃纤维增强铝合金层板的寿命和CCF300/5228A层板相当;在疲劳载荷最大值小于300 MPa时,CCF300/5228A的寿命明显大于玻璃纤维增强铝合金层板。玻璃纤维增强铝合金层板的S-N曲线呈平缓趋势,用对数趋势线对它进行近似吻合很好。而CCF300/5228A复合材料层板在Smax位于300 MPa以下和400 MPa以上时有明显的差距。当Smax大于400 MPa时寿命很短,而当Smax小于300 MPa时寿命很长,这一阶段的S-N曲线几乎为水平直线。说明其对高载荷敏感而对低载荷不敏感。

3 结 论

1)FMLs随着疲劳载荷循环数的增加最先在铝层内出现裂纹,随后表面铝层可见多条裂纹。随着循环载荷数的增加,裂纹不断扩展,在界面出现分层现象,快速扩展直至断裂破坏。

2)与金属疲劳性能不同,FMLs的裂纹扩展寿命比起裂寿命要长1~4倍左右。

3)FMLs的疲劳寿命随载荷变化平缓,近似成对数趋势;在载荷大于400 MPa时,FMLs和CCF300/5228A碳纤维复合材料层板具有相当的疲劳寿命,而在疲劳载荷最大值低于300 MPa时,FMLs的疲劳寿命低于CCF300。

Abstract: According to domestic and foreign standards and references, fatigue experimental samples of glass-fiber reinforced aluminum laminates(FMLs) were designed according to its features, and constant amplitude tension-tension fatigue experiments were performed under different fatigue loads. During testing, cracks appeared firstly on the surface aluminum layers and then many cracks were found on the surfaces. With cycles increasing, cracks grew and then the delamination developed fast until samples were broken completely. Fatigue initiation life and crack growth life of FMLs were measured and compared and their features were given. S-N curves of FMLs and CCF300 with the same thickness were obtained and compared. Fatigue life of each FML changes slowly with loads and almost seems to be logarithmic function line. When the load is higher than 400 MPa, FML has the same level fatigue life as CCF300, while its fatigue life is much lower than CCF300 if the load is smaller than 300MPa. All these provide, we believe, information useful to aircraft designers.
